Car Rust and MOT Failure: How Much Corrosion Is Too Much?

Rust is the enemy of older UK cars, and the damp British climate accelerates corrosion faster than almost anywhere else in Europe. But not all rust causes an MOT failure. The test distinguishes carefully between cosmetic surface corrosion — which is ignored — and structural corrosion in safety-critical areas, which can result in a car rust MOT failure. Knowing the difference can help you assess your car honestly before your test.

How the MOT Tester Assesses Corrosion

The MOT tester uses a corrosion assessment tool — commonly a sharp-pointed probe or screwdriver — to check the structural integrity of metal components in specified areas. The test is not about appearance; it is about whether the metal retains sufficient structural strength to perform its safety function.

The DVSA's guidance instructs testers to probe suspected areas to determine whether the metal is "seriously weakened". Metal that penetrates when probed with moderate force, crumbles under light pressure, or has holes where solid steel should be is considered structurally compromised. Surface rust that has not penetrated the full thickness of the metal, or rust that is flaking from the surface but leaves solid metal beneath, is not in itself a failure.

Where the MOT Tester Looks for Rust

The key areas inspected for corrosion at the MOT are those that contribute to the structural integrity of the vehicle's safety systems. The tester checks the vehicle from above and below on a ramp or inspection pit. The main areas are:

  • Chassis and subframe: the main structural rails of the vehicle (on ladder-frame vehicles and vans) or the main structural members of a monocoque body. Significant rust perforation here is a dangerous failure.
  • Suspension mounting points: the areas where the front and rear suspension attaches to the bodyshell (turrets, subframe attachment points, trailing arm mounts). These are high-stress areas and frequently affected by car rust MOT failure on vehicles over ten years old.
  • Brake pipe mounts: the metal clips and brackets that secure brake lines to the bodyshell. If these corrode away, the brake pipes can chafe and fail.
  • Seatbelt mounting points: the floor or B-pillar areas where seatbelt anchors are bolted. Corrosion here is treated as extremely serious given the safety implications.
  • Steering rack mounts: the bodyshell areas where the steering rack or steering box is attached. Corrosion that compromises the rigidity of this mounting is a structural failure.
  • Jacking points and sills: the outer sills and designated jacking points. While cosmetic sill rust is common and ignored, rust that has penetrated to the inner sill or structural floor area is a failure.

Defect Classifications for Corrosion

Under the current MOT testing framework, corrosion defects are classified as:

  • Minor: light corrosion that does not affect the structural integrity of the component. Recorded as a pass.
  • Major: corrosion that "seriously weakens" a structural component. The vehicle fails the MOT and must not be driven on a public road (except to a pre-booked retest or repair garage) until repaired.
  • Dangerous: corrosion that causes an immediate risk of failure of a safety-critical system (for example, perforation of a suspension turret or seatbelt mounting). The vehicle must not be driven at all until the defect is rectified.

In practice, "dangerous" corrosion failures are rare on vehicles under fifteen years old in the UK, but become increasingly common on 1990s and early 2000s cars, particularly those that have been used in areas where road salt is heavily applied in winter.

How to Assess Your Car's Rust Before the MOT

A DIY pre-MOT rust inspection is straightforward if you know what to look for. You will need a torch, a mirror on a stick, and a blunt probe (a flat-head screwdriver or a small metal rod). Do not use anything sharp enough to create new damage.

  • Raise the car safely on axle stands and inspect the underside with a torch. Look for areas of heavy flaking rust, distortion, or visible holes in the floor or chassis members.
  • Tap suspect areas gently with the probe. Solid metal has a dull, solid ring. Metal with no backing (perforated or hollow from rust) sounds hollow and may flex visibly.
  • Pay particular attention to the areas behind the rear wheels, around the rear suspension mounts, and at the rear jacking points — these corrode earliest on most UK cars.
  • Check the inner sills by looking through any drain holes. A bundle of rust-coloured material in the sill cavity indicates the inner sill is rusting from inside outward.

If you find suspect areas, take the car to a bodyshop or welding specialist before the MOT. Many structural corrosion repairs involve welding in replacement metal sections, which can cost from £100 to over £1,000 depending on the extent of the damage.

Rust Treatment and Prevention

For vehicles that have passed the MOT but show early signs of corrosion, preventative treatment can significantly delay further deterioration:

  • Underseal: a rubberised compound brushed or sprayed onto the underside of the vehicle to seal out moisture. Most effective when applied to a clean surface. Underbody treatment costs around £100–£250 at a specialist.
  • Wax injection: cavity wax injected into sills and box sections prevents rust from forming inside hollow sections. This is particularly effective on cars with known sill corrosion issues.
  • Rust converter: a chemical treatment applied directly to surface rust that converts iron oxide into a stable compound. Useful for cosmetic treatment of surface corrosion on body panels, though it does not repair structural damage.

Before buying an older car, always check whether previous MOT history records show corrosion-related advisories or failures.
